Hot-Dip Galvanizing vs Pre-Galvanized vs Powder Coating: Choosing a Cable Tray Finish

22 March 20265 min read

Hot-dip galvanizing (IS 2629) gives the thickest zinc coating and longest corrosion life, ideal for outdoor, coastal, and refinery environments. Pre-galvanized (electro-galvanized) is thinner and suits dry indoor use. Powder coating adds colour and indoor protection but less corrosion resistance than HDG. Choose by environment severity.

The finish on a cable tray determines how long it survives in a given environment. The three common options — hot-dip galvanizing (HDG), pre-galvanizing, and powder coating — differ greatly in corrosion life.

Hot-Dip Galvanizing (HDG)

HDG immerses fabricated trays in molten zinc, forming a thick, metallurgically bonded coating (typically 65--85+ microns) per IS 2629 / ASTM A123. It is the standard choice for outdoor, coastal, refinery, and chemical environments.

Pre-Galvanized (Electro/Mill Galvanized)

Pre-galvanized steel is coated before fabrication with a thinner zinc layer. It is cost-effective for dry indoor environments but cut edges are exposed, limiting outdoor life.

Powder Coating

Powder coating applies a durable polymer finish, available in colours. It provides good indoor protection and aesthetics but less corrosion resistance than HDG; it is often applied over galvanizing (duplex system) for the best of both.

Frequently Asked Questions

How long does hot-dip galvanizing last?

HDG at 85 microns (IS 4759) lasts 25--40 years in moderate industrial environments, 15--25 years in coastal or high-humidity zones, and 40+ years indoors. Life is proportional to zinc coating thickness.

What standard governs hot-dip galvanizing in India?

IS 2629 governs the hot-dip galvanizing process; IS 4759 specifies zinc coating thickness on structural steel products. Both are broadly equivalent to ASTM A123 / ASTM A153.

What is the minimum zinc coating thickness for outdoor cable trays per IS 4759?

IS 4759 specifies a minimum average coating of 85 microns (610 g/m²) for structural steel articles above 6 mm thickness. IES applies 85--100 micron coatings on all cable trays galvanized in-house at Howrah.

Is powder coating over hot-dip galvanizing (duplex system) better?

Yes — a duplex system (HDG base + powder coat top) offers significantly longer life than either finish alone. The galvanizing provides cathodic protection if the powder coat is scratched, and the powder coat slows down the zinc consumption rate.
